    you want to use a male mold (plug) not a female mold. Build the box with the mdf and then round all the corners over with a router. Make sure the box has 5 degrees or so of draft so the part won't get stuck on it. For 5 tubs, you can probably get by with some enamel paint, wax and pva. Re-wax and pva for each tub you make.

    If you do it on a male mold, the inside of the finished product will be as smooth as you make the mold and the outside can be painted with house paint or something.

    polyester will work fine for these tubs. sOMEWHERE AROUND 1/8" thick. Mold in a flange around the top and glass on some sticks on the side flat areas for reinforcement. More reinforcement can be added after the fact if you find it is needed.

    yes indeed - I did assume it would be a male mould ( plug). Definitely the way to go.

    good question I was lost with that as well...when I get the plug made I will post some pictures and then go on from there..I am thinking this weekend I should have it done..

    Yeah , but if you are using a layer of Gelcoat then that should not be a problem.
